Fabric is the first decision that locks in the look, price and performance of a custom cap. The right choice depends on how the cap will be worn, how your logo will be applied, and what retail price you need to hit.
Cotton twill: the default for retail caps
Medium-weight cotton twill (240–280 gsm) is the most common cap fabric. It holds structure well, takes flat and 3D embroidery cleanly, and ages into a soft, worn-in feel. Garment-washed cotton is the standard for dad caps and lifestyle collections.
Acrylic and wool blends: structure and colour depth
Acrylic holds bright colours and keeps a crisp crown shape, which makes it popular for snapbacks. Wool blends add warmth and a premium hand feel but cost more and need careful pilling control.
Performance polyester: sport and outdoor
For running, golf and outdoor caps, lightweight recycled polyester with mesh panels provides moisture wicking, quick drying and UV protection. Sublimation printing works best on polyester, enabling all-over graphics.
Ripstop and canvas: bucket hats and utility styles
Ripstop is lightweight and packable; canvas is heavier and more structured. Both take embroidery well, but canvas needs a larger needle and adjusted stitch density.
A practical test before bulk
Always approve a pre-production sample in the final fabric and colour. Check shrinkage after washing, colour fastness, and how the embroidery pulls or puckers the cloth. A 10-minute test at sampling saves weeks of rework later.
